For the second time in two years my recoil start cord has broken on my stihl BR400. This happen to anyone else? It has a metal eyelet which appears to have a sharp edge on inside which rubs the cord in two. Looks like a design flaw to me.

That could be the case. Also, if you don't already, take care in starting it to not pull the rope all the way out to the end. I see people do this all the time with trimmers, mowers, AND blowers. Just short quick pulls is all it takes.;)

Why stress about it?
I bought a big roll (200'?) of start cord, for i think it was 23.99... Its 3 allen bolts, and about 5 minutes to fix...
If you're like me and have a habit of hitting the end of the cord, and ripping it right out of the starter, having the cord, spare handle (3.99) and an allen wrench set are lifesavers.
I've tried the whole quick short pull thing, arms are too long I guess, I always hit the stop!
